Industrial UPS Copper Busbar Case
Three tin-plated copper busbar configurations tailored to different connection positions in UPS power cabinets.
Tin-Plated Copper Busbars for Industrial UPS Cabinets
Industrial UPS systems require reliable high-current connections between the rectifier, DC-link, battery, inverter and distribution sections. This case presents three custom tin-plated copper busbar configurations designed around different voltage, current, dimensional and terminal-layout requirements within an industrial UPS power system.
The supplied product specifications cover operating ratings from 1500VDC to 1900VDC and current ratings from 50A to 200A. Each busbar uses a project-specific outline, hole pattern and formed terminal arrangement to match its designated connection position.
High-current copper busbar connections used across industrial UPS power cabinets.
Note: The 5kV DC test is specified for the 680 × 300 mm and 453 × 221 mm configurations.
Challenge
An industrial UPS cabinet can contain several high-current connection zones with different available spaces, interface positions and electrical ratings. A single standard copper bar cannot fit every location.
The project therefore required:
- Different busbar outlines for wide and narrow installation areas
- Accurate alignment with multiple bolted connection points
- Formed terminal tabs matched to adjoining components
- Tin-plated copper contact surfaces
- High-voltage test requirements for selected configurations
- Controlled hole positions, edges and overall dimensions
Solution
Three drawing-based copper busbar configurations were prepared for the industrial UPS application. The designs use different dimensions, copper thicknesses and terminal layouts according to their connection position and electrical rating.
- Two 1500VDC, 50A busbars for different installation footprints
- One 1900VDC, 200A busbar with a 2.5 mm copper plate
- Tin-plated conductive surfaces
- Custom holes and formed connection terminals
- Insulation-withstand, leakage-current or partial-discharge requirements where specified
- Final dimensional and visual inspection against the drawing

Three Configurations for Different Power Connections
The product family contains two 1500VDC, 50A configurations and one 1900VDC, 200A configuration. Each part is designed for a different connection footprint inside the UPS power system.
1500VDC Wide-Format Copper Busbar
The wide-format version measures 680 × 300 mm and uses a 1.0 mm copper plate with a tin-plated surface. Its larger body provides space for multiple distributed connection points and formed terminals.
1500VDC Narrow Copper Busbar
The narrow configuration measures 550 × 120 mm and uses a 1.0 mm copper plate. Its long profile, connection holes and formed terminal tabs suit a different cabinet position from the wide-format version.
1900VDC 200A High-Current Copper Busbar
The higher-current configuration measures 453 × 221 mm and uses a 2.5 mm copper plate with a tin-plated surface. Multiple formed terminals and mounting points support a compact multi-interface connection layout.
Key Advantages
Application-Specific Geometry
Different outlines, hole patterns and terminal positions can be produced according to the UPS equipment drawing and available cabinet space.
Tin-Plated Copper Contacts
Tin plating helps protect the copper contact surface from oxidation and provides a consistent surface for bolted electrical connections.
Defined High-Voltage Testing
Insulation-withstand, leakage-current and partial-discharge requirements are applied when specified for the individual busbar configuration.
Multiple Ratings, One Platform
The three configurations cover different footprints and ratings within the same industrial UPS application family.
