Why Do Copper Busbars Overheat? Causes and Prevention
Copper is highly conductive, but any busbar can overheat when the real operating conditions differ from the design assumptions. The root cause is often local: a poor joint, restricted airflow or a reduced cross-section can create a hot spot even when the main bar appears substantial.

1. Insufficient conductor section
If the busbar has too much resistance for its length and current, I²R loss creates heat. This may result from an undersized width/thickness, an unintended narrow neck, a longer route than expected or a duty cycle that exceeds the original design. Review continuous and peak current separately and check the actual ambient conditions.
2. High-resistance connections
Loose bolts, incorrect torque, contamination, oxidation, poor flatness or insufficient contact area can raise joint resistance. This often produces heating concentrated around terminals rather than evenly along the busbar. Inspect the joint, not just the copper section.
3. Poor ventilation or high ambient temperature
A bar that performs adequately in open air may run hot in a sealed or crowded enclosure. Neighbouring conductors, insulating barriers and heat-producing components can reduce cooling. Review airflow, conductor spacing and the temperature rating of nearby insulation.
4. Surface and installation issues
Incorrect plating selection, damaged coating in the wrong area, unmasked contact pads or poor storage can affect the interface. Use the specified finish and maintain clean, protected contact surfaces until assembly.
A diagnostic sequence
1. Measure or inspect the temperature pattern safely using approved procedures. 2. Compare actual current and ambient conditions to the design basis. 3. Inspect joint hardware, torque, contact surfaces and signs of discoloration. 4. Check whether any section is reduced by holes, bends or added components. 5. Review ventilation and nearby heat sources. 6. Correct the root cause and validate the repair under controlled conditions.
Never rely on colour change alone to determine safety or root cause. Follow the site’s electrical safety procedures and involve qualified personnel for live-system diagnosis.
