How Are Copper Busbars Bent?

Bending lets a copper busbar follow a compact electrical route through a cabinet, rack or power assembly. A successful bend must put the contact pads in the correct final position without damaging the copper, distorting nearby holes or creating unnecessary assembly stress.

The factors that control a bend

Material thickness, width, temper, bend direction, bend radius and tooling all influence the final shape. Copper will elastically recover slightly after forming; this is called springback. The manufacturing process accounts for it so the finished angle and dimensions meet the drawing.

Keep holes and bends compatible

Holes too close to a bend can deform, shift or weaken the local area. In an RFQ, show the bend line, reference dimensions and all critical holes. The manufacturer can then review spacing and suggest a practical radius or sequence. If a hole controls a terminal position, measure it from a stable datum rather than from an uncontrolled edge.

Use meaningful bend callouts

Specify whether the angle is measured after forming, which leg length is critical and whether dimensions refer to inside or outside surfaces. For multi-bend parts, identify a primary datum and the final installation plane. This prevents one correct bend from making the next interface incorrect.

Common bend shapes

L bends turn a path through 90 degrees. Z bends offset two connection planes. U shapes and multi-plane forms route current around mechanical obstacles. The more complex the part, the more valuable a prototype or first article becomes.

Design for assembly

Check tool access for bolts, clearance to insulation and whether the finished bar can be inserted into the assembly without forcing it. If the connection must accommodate movement or tolerance stack-up, a flexible busbar may be more appropriate than a heavily formed rigid bar.
